Mục lục
Mechanical machining is used to create parts and components for many of the tools and items we use every day. In this article, we will take a closer look at what mechanical machining is and how it supports advancements in modern manufacturing.

What is mechanical machining?

Mechanical machining is the process of using machinery, tools, and techniques to shape and alter the dimensions and form of raw materials—typically metal—into high-precision parts, components, or finished products that meet technical specifications. This process employs methods such as cutting, turning, milling, grinding, drilling, welding, and stamping. It is a core manufacturing activity that produces durable, high-performance products for a wide range of industries.

What is CNC precision machining?

CNC precision machining is a process that utilizes computer-controlled (Computer Numerical Control) automated machinery to produce mechanical parts with high levels of precision, consistency, and complexity—far surpassing the capabilities of manual machining. The technology operates by using pre-programmed instructions (code) to guide cutting tools, drill bits, or other implements along precise paths, removing material from a workpiece to create a product based on a CAD design.

What is a CNC (Computer Numerical Control) machine in mechanical machining?

CNC (Computer Numerical Control) technology in mechanical machining utilizes computers and software to automate and precisely control machine tools—such as milling machines, lathes, and laser or plasma cutters—to perform operations like cutting, turning, drilling, and grinding. By shaping products according to pre-programmed instructions, it delivers superior precision, productivity, and efficiency compared to manual machining.

3 Essential Software Programs for CNC Machining

Since CNC machining is a highly automated process, the use of specialized software is essential to convert design concepts into executable code. The workflow from drawing to finished product typically involves the following three types of supporting software:

1. CAD software (Computer-Aided Design)

This tool enables engineers to create precise 3D digital models that incorporate comprehensive specifications regarding dimensions, geometry, and engineering tolerances.
  • Functionality: It provides tools for modeling, solid manipulation, and part assembly. Modern CAD software also allows for material assignment and the generation of realistic perspective renderings.
  • Common examples: SolidWorks, AutoCAD, etc.
  • Output: The result consists of technical files (most commonly in neutral formats such as .STEP or .IGES) that store the complete physical structure of the part.

2. CAM software (Computer-Aided Manufacturing – Programming and toolpath generation)

CAM software acts as a "bridge" between the design model and the machine tool. Its function is to convert geometric data from CAD into machine language (G-code).
  • Functions: Calculating and establishing toolpaths.
+ Optimizing cutting parameters such as spindle speed, feed rate, depth of cut, and cooling methods.
+ Machining simulation: Allows for the verification of the cutting process on a computer to detect collisions or tool errors prior to actual operation.
  • Role: Directly determines the productivity and precision of the machined product.
  • Common examples: MasterCAM, SolidCAM, PowerMill, etc.

3. CAE Software (Computer-Aided Engineering)

Although it does not involve directly operating CNC machines, CAE serves as a crucial step in ensuring that a designed part effectively meets mechanical and functional requirements.
  • Function: It employs advanced computational methods, such as Finite Element Analysis (FEA) or Computational Fluid Dynamics (CFD) to simulate the effects of external forces, temperature, or fluid flow on the component.
  • Objective: To enable engineers to optimize the design regarding strength, weight, and service life prior to mass production, thereby minimizing costs associated with trial-and-error testing.

Standardized CNC precision machining process

The CNC machining process comprises four core stages. Below are the details of the standard operating steps:

Step 1: Design the CAD (Computer-Aided Design) model

This is the initial step in creating a 2D or 3D technical drawing of a component. Engineers typically use specialized software such as AutoCAD, SolidWorks, or Catia. Depending on technical requirements, the drawing may be converted from a 2D geometric representation into a 3D solid model.

Requirements: For complex components, the designer requires in-depth knowledge to clearly specify critical parameters such as tolerances, surface roughness, thread standards, and structural features. A high-quality design ensures precise machine operation and helps prevent errors during the manufacturing process.

Step 2: Programming and conversion to CNC format (CAM)

A CNC machine cannot directly interpret a CAD model. Therefore, you must convert the CAD model into a CNC-compatible format so the machine can process it. For this step, you can use CAM software—such as AutoCAD or Fusion 360—or other online software services.

This software converts the model into a CNC-compatible format and instructs the machine on operational parameters, such as rotary and linear movements, cutting sequences, toolpaths, workpiece details, machine speeds, and more.

Step 3: Equipment Preparation and Setup

Before operating the machine, the technician must select the appropriate CNC machine (e.g., 3-5 axis milling machine, lathe, laser cutter) based on the workpiece material, part complexity, and production budget.

Execution: The technician mounts the workpiece (raw material) onto the machine table using work-holding devices (such as vises, chucks, or specialized fixtures). This step requires absolute precision when setting workpiece coordinates (G54–G59) to ensure the cutting tool follows the intended path.

Step 4: Machining Operations and Quality Control

After loading the program and installing the necessary tools, the operator starts the process. The machining process takes place completely automatically under the control of a computer system.

Inspection (QC): During and after machining, technicians will perform levels of measurement (using calipers, micrometers or CMM measuring machines) to compare with the original CAD drawing. This ensures that the part meets standards for accuracy and surface finish before leaving the factory.

Common CNC machining methods today

CNC precision machining is the process of using Computer Numerical Control systems to operate cutting equipment. Depending on the product's complexity, the process may be carried out on a single machine (featuring integrated multi-functionality) or involve transferring the workpiece across various specialized machines under the supervision of a technician.

The following are the most common CNC machining methods:

1 - CNC Milling

CNC milling is currently the most common machining method. This process employs a rotating cutting tool to remove material from a stationary workpiece. Relative movement between the tool and the workpiece along various axes enables the creation of complex surfaces.

Machining capabilities: Creation of geometric forms, parametric surfaces, curves, and complex profiles through operations such as face milling, end milling, slot milling, and profile milling.

In addition to the various milling operations, CNC milling machines differ based on the number of axes along which the workpiece and cutting tool can move. Based on this classification, the most common types are 3-axis and 5-axis CNC milling machines.

+ 3-axis CNC milling

In a 3-axis CNC milling machine, the cutting tool or workpiece can move in three directions: the X-axis (horizontal), the Y-axis (forward and backward), and the Z-axis (up and down). The image below shows a CNC machine with 3-axis milling capabilities.

Phay CNC 3 trục
+ 5-axis CNC milling

As shown in the image below, a 5-axis CNC milling machine can move along two rotary axes in addition to the three linear axes. These rotary movements can occur around horizontal, longitudinal, or vertical axes. Furthermore, the movements can be performed by the workpiece, the cutting tool, or a combination of both. 5-axis milling is faster and more capable than 3-axis milling and is primarily used in industrial CNC machining applications.

2 - CNC Turning

In contrast to milling, CNC turning is a process in which the workpiece rotates around the main spindle axis, while the cutting tool remains stationary or moves linearly to remove material. The workpiece is typically secured in a chuck and may be supported by a tailstock center for longer parts.
  • Characteristics: Primarily used to produce axisymmetric parts such as cylinders, cones, screw threads, and concentric circular profiles.
  • Key operations: Facing, external turning, internal turning (boring), grooving, and parting-off.

3 - CNC Drilling:

CNC drilling uses a rotating drill bit to create cylindrical holes in a workpiece. The CNC system precisely controls the hole center position, feed rate, and cutting depth.

Related operations: In addition to standard drilling, the machine can perform counterboring, tapping (to create internal threads), or chamfering.

4 - CNC Routing (CNC Router Milling)

Although they operate on principles similar to milling machines, routers typically feature a lighter structure, prioritizing extremely high spindle speeds and versatility over high torque.

Applications: Commonly used for processing large, thin sheets or soft materials such as wood, plastic, composites, and aluminum sheet metal. CNC routers focus on surface profiling and shallow slot milling at very high feed rates.

5 - CNC Cutting

These are methods for separating workpieces by cutting through the material, typically applied to sheet metal or relatively thin stock.

  • Waterjet cutting: Uses an ultra-high-pressure water stream (which may contain added abrasive particles) to "erode" the material. Its primary advantage is the absence of thermal deformation.
  • Laser cutting: Uses a high-energy, focused laser beam to melt or vaporize the material. This method produces extremely narrow cuts and offers very high precision.
  • Plasma cutting: Uses a high-temperature ionized gas stream (plasma) to cut electrically conductive materials. Plasma is capable of cutting very thick metal plates at higher speeds than laser cutting, though the resulting cut is typically wider.

6 - Electrical Discharge Machining (EDM)

EDM (Electrical Discharge Machining) is a non-traditional machining process that utilizes thermal energy from electric sparks to erode material.

  • Principle: The workpiece and the electrode (typically made of copper or graphite) are submerged in a dielectric fluid. When an electric current is applied, powerful sparks discharge, melting and vaporizing the material at the point of contact.
  • Advantages: It enables the machining of extremely hard materials (such as hardened steel and hard alloys) as well as narrow slots and intricate, microscopic shapes that are inaccessible to mechanical cutting tools.

Outstanding advantages of CNC precision mechanical machining

CNC machining is an optimal manufacturing solution for both rapid prototyping and mass production, offering significant advantages in terms of cost, time, and technical performance:
  • Exceptional precision: Machines operate based on computer programming, achieving extremely tight tolerances (approximately 0.02 mm). This completely eliminates human error and allows for the production of complex geometries.
  • Perfect repeatability: Utilizing digital design files, machines can produce thousands of identical parts with consistent quality—a feat difficult to achieve with manual machining.
  • Flexible scalability: From a single initial prototype, businesses can easily scale production to hundreds of thousands of units simply by re-running the saved program.
  • Cost and speed optimization: Unlike injection molding, CNC machining eliminates the time and expense associated with mold making, reducing product completion times from months to weeks.
  • Rapid prototyping: CNC machining supports a wide range of affordable materials, making design testing and adjustments faster and more cost-effective.
  • Continuous operation: Machines are capable of running 24/7 with only routine maintenance, ensuring high-speed, large-scale production schedules are met.

Disadvantages of CNC machining

Despite its many advantages, CNC machining has certain limitations regarding cost and technical capabilities:
  • High investment and operating costs: CNC machines are significantly more expensive than manual machines. Furthermore, CNC is only truly cost-effective for moderate production volumes; 3D printing is cheaper for single prototypes, while injection molding offers better cost-efficiency for mass production (producing millions of units).
  • Geometric limitations: Because the cutting process works from the outside in, CNC machining struggles to create parts with complex internal structures. In this regard, 3D printing (which uses layer-by-layer additive manufacturing) holds a distinct advantage.
  • Impact on employment: CNC automation reduces the demand for manual machinists, leading to a shortage of job opportunities for traditional skilled workers.

Standards for precision mechanical machining

Precision mechanical machining produces parts to much more exacting standards than basic machining. It is an excellent solution for meeting rigorous project requirements, such as:

- Tight tolerances: With the right equipment, precision machining can produce parts with tolerances as tight as ±0.0001″.

- Repeatability: Successful precision CNC machining ensures that parts can be manufactured to the same tight tolerances consistently from one unit to the next.

- Volume: Precision machining can handle virtually any production volume requirement, ranging from prototypes to high-volume production runs and blanket orders.

Tolerances in mechanical machining

Mechanical tolerance refers to the permissible range of deviation between an actual dimension and the design (nominal) dimension. In mechanical engineering, specifying tolerances is essential because no machining process can achieve absolute precision.

Establishing appropriate tolerances ensures that components fit together and function correctly while also optimizing production costs. For example, consider a hole designed with a 15 mm diameter; if laser cutting results in an actual dimension of 15.1 mm, the part remains acceptable provided this falls within the permitted tolerance range.

- General tolerances

A technical drawing may specify general tolerances either in a table or via a brief note (e.g., “ISO 2768-m”). This requires the manufacturer to adhere to tolerance class "m" (medium) when producing parts. This applies to all dimensions unless otherwise specified on the drawing; consequently, a specific tolerance assigned to a hole would take precedence over the general tolerance requirements.

Here, you can see that for linear dimensions ranging from 6 to 30 mm, the permissible deviation is +/- 0.2 mm (referring to the "m" or "medium" column), while a tolerance of +/- 0.8 mm is allowed for dimensions between 400 and 1000 mm.

Thus, a measurement of 25.2 mm is acceptable for a nominal dimension of 25 mm, and 599.2 mm is likewise acceptable for a nominal value of 600 mm.

- Lower deviation tolerance

Adding a lower deviation indicates to the manufacturer the minimum allowable value for a specific measurement; this is denoted by a minus sign (-). When manufacturing the part according to the drawing, a measurement between 99.5 mm and 100 mm is acceptable. Any value below or above this range falls outside the established limits.

- Upper deviation tolerance

The upper deviation is the exact opposite of the lower deviation. It indicates the maximum amount by which the measurement can exceed the nominal value. Consequently, the final measurement could range from 100 to 100.5 mm, depending on the tolerance limits specified on the drawing.

- Bilateral deviation tolerance

A third method for specifying a tolerance range is to use bilateral deviations. The drawing indicates a minimum acceptable dimension of 99.75 mm and a maximum of 100.25 mm. Consequently, the total tolerance 0.5 mm remains unchanged, but the dimension can deviate by 0.25 mm from the nominal value.

Production teams will use the nominal value as the primary target during manufacturing. As a result, a batch specified as "99.5 +0.5 mm" is likely to contain more parts measuring 99.6 mm, while a batch specified as "100 -0.5 mm" will likely contain more parts measuring 99.9 mm.

2. Bead Blasting

Fine glass beads or sand are blasted onto the surface to create a slight roughness.

  • Characteristics: Produces a smooth, uniform, matte finish that conceals machining marks.
  • Applications: Commonly used for surface cleaning or as a base layer prior to painting or plating.

3. Anodizing (Type II or III Anodizing)

This is an electrochemical process that creates an exceptionally durable protective oxide layer on the surface (commonly used for aluminum).

  • Type II: Focuses on corrosion resistance and a wide range of aesthetic colors.
  • Type III (Hard Anodizing): Produces a thicker coating, resulting in an extremely hard surface with superior wear resistance.
  • Advantages: Enhanced durability, electrical insulation, and effective heat dissipation.

4. Powder coating

A layer of special powder coating is applied to the surface and heated to form a protective film.

  • Characteristics: The coating is very thick and durable, offering superior scratch and chemical resistance compared to conventional liquid paint.
  • Advantages: An extremely wide range of colors; suitable for both decorative purposes and industrial protection.

5. Finalization according to requirements

Tailored solutions designed to meet specific technical standards or unique brand identity requirements.

  • Includes: Laser engraving, specialized texturing, or combinations of various thermal and chemical treatments.
  • Purpose: To establish a distinctive product identity and optimize functionality for harsh environments.
